What Really Happens Inside the Melt Pool During Metal 3D Printing?

In laser powder bed fusion (PBF-LB) processes, the process parameters (typically laser power, scan speed, etc.) play a crucial role in determining the melt pool dynamics. Typically, these are of two types: conduction mode and keyhole mode. The transition from one mode to the other relies on the process parameters. While keyhole mode allows deeper penetration and bonding between layers, it introduces certain risks, such as fluctuations in the vapor cavity that can trap gas bubbles, leading to porosity and weak spots in the final part. Such instability stems from unbalanced local energy inputs, inappropriate scan strategy, or steep temperature gradients.

Several researchers have reported that in helium-shielded PBF-LB of Ti-6Al-4V, helium stabilizes the keyhole by moderating laser energy through plume-driven effects, reducing porosity and refining defect control (Ren et al. 2025).

Moreover, the interplay between Marangoni convection and keyhole dynamics affects melt pool depth, fluid vortices, and defect formation such as porosity. Managing these flows through laser parameters enables control over microstructure and defect mitigation.

For years, much of what happened inside the melt pool was inferred from “postmortem” evidence, the use of synchrotron X-ray diagnostics facilitates researchers to observe melt pool evolution in real time with microsecond precision. We, at Paanduv with AM PravaH®, are creating digital analogues of high-end material characterisations to capture and simulate the complex physics governing microstructural evolution, process–structure, and property relationships.
